What did they actually do to the gearbox Alan? Did they change any of the gears themselves or just the bearings? Could be gear backlash if that's the case, a bit like the noise straight cut gears make.

Also, surely it should be bad under load rather than on the over-run? Does it do it in all gears or one or two in particular?

And lastly, have you checked the gearbox oil?

Poor Willie, he's having a right time of it :(
 
It's completely silent under load, it's only when off the gas it moans and groans like a bearing has failed? It went for a complete recondition and was Willies original gearbox on 68,000 which I replaced when I got him in 2003. I expected the selector to be much smoother than it is as well?

The place that did the recon was Cumbrian transmissions which were recommended.

I also replaced the seals on the transfer box and the drive shafts as well as all new inner and outer boots inc the propshaft boots prior to the Istanbul trip. The old box was noisier under load but completely silent on the overrun.

I got a second opinion on it as I'm a bit under the weather at the mo, from a mechanic I know locally and he's said it's knackered. I also noticed earlier that there was some drips of oil on the ground which is a leak from the box so it needs sorting.

It's in all gears and the box has only covered a couple of miles from being completely topped up.

If it's in all the gears then I'd suspect a bearing problem in the input or output shafts, or possibly the differential. These would have different bearing loadings on them depending on whether under load or on the over run. Either way it sounds as if there is excess play in a bearing somewhere causing movement and thus a change in gear meshing.

However, I've never known a gearbox make noises only on the over-run and be fine under load. That is a weird one! Then again when my Cinq gearbox failed it made all kinds of weird noises depending on how often the clutch pedal was depressed in the same gear!

Is there any noise apparent with the engine running and the gearbox in neutral? Any noise with the engine running and the clutch pedal pushed down? The only other thing I can think of is driveshaft spiders or CV joints doing something weird.

Something is obviously amiss so best take it back to the gearbox place and get them to sort it. Maybe get them to drive it so they can hear/ feel for themselves?

And I feel your pain at having to change a gearbox again. I'm in the process of doing it to one of my Unos right now and it's not a fun job :(

Edit: Forgot that Willie is a 4x4, so is the problem apparent in 4x4 as well as 2x4? Just to rule out any problems with the transfer box/ prop/ diff?

I just think overall they f**d-up. I fitted new clutch, release bearing etc as well as changing everything on the driveshafts which were perfect. The car is silent in neutral with clutch in or out. I've changed it once they will be changing it next.
