I have a Palio 1.2 ELX PS 2002 Oct model. I bought it from the first owner in Jan 2010 & it was showing 28000km when I bought it, but I think it should have crossed 75000km or 1lac km.

These are the problems which I faced till now from Jan 2010 to Feb 2013.

1. Starting problem, fuse loose contact over the petrol tank - its fixed
2. Replaced Clutch plates - when I gave it for servicing to an exclusive fiat servicing, they spoiled the clutch plates - I drove to the centre & towed away :(
3. Replaced 2 ignition coils which are beside the battery
4. Exhaust pipe got cracked when I was driving through a pothhole - changed with used one
5. Replaced front new tyres with brand new Bridgestone
6. Engine oil leakage was there often - fixed with tappet cover, but still some leakage is there
7. Engine overheating because of Fan not working - its fixed

1. AC is okay
2. Pick-up is okay
3. Drive is okay
4. But I fear to take it on long drives out of the city fearing breakdown of the vehicle since its old

Now, someone please tell me how much will it cost if I go for overhaul of this vehicle and any suggestions / servicing centers in Hyderabad India
 
Can happen to any car, old or new.
Just have it regularly serviced, and you'll be OK.
Our Palio is a 6-2000 model, we bought it in 2003 with 17.000km's, car has done about 190.000km's now and is going strong as ever.
Every 10.000km oil+ oil filter and every 30.000 air and fuel filter as well.
Every two years new brake fluid.
Every 5 years new coolant.
Every 5 years, ~60.000-80.000km's new synthetic transmission oil
Every year new interior filter, and every two years A/C service/top up.
It's important to use quality fuel, synthetic oils and good filters.

What about the cylinders, how long will they last, how to get it checked if they are okay ?
