Did you ever check brake vacuum hose and connections?

When car left several hours and brake pressed before starting engine does brake servo still have vacuum in it?

Inlet manifold gaskets have been changed,
As was seal on the throttle body.
Manifold was checked for leaks both before and after with non found!
Maybe need to check again.

Did you use a smoke machine?
 
What about you checking brake vacuum hose? And servo holding vacuum several hours engine not running?
 
Someone on here made a DIY smoke tester
and it worked apparently.

 
The extra load is intermittent so in theory should hiccup when the compressor is off? As it doesn't I'd suggest the ecu knows the ac "is required " and uses a modified map just sufficient to mask the cause?
So where / what should I be looking for bud?

Honestly if it runs OK with ac on just leave it( on ) and have the ac recharged to ensure it keeps working ? You'll probably chase the issue for some time to no avail.
Not an option really, need to get it sorted so I can sell it, my daughter no longer wants to drive it. Doubt I'd get much for it selling with an unknown fault.

After car has been left for several hours , do not start car......press brake pedal - is it hard to press ? Or go down easily like it does when engine running?

Not an option really, need to get it sorted so I can sell it, my daughter no longer wants to drive it. Doubt I'd get much for it selling with an unknown fault.
So sell it in summer with the ac on?
If the buyer ever comes back asking just tell them leave the ac on and you're "probably " all good?
I strongly suggest you run the car over the summer with ac on and see how it behaves, it it's consistently OK then I'd suggest a ecu issue, but if it runs fine leave it alone and keep it, cost of replacing is considerable?

Question you sell the car for say £1500, the new owner knows its faulty but looks here, a suggestion it might be ok if you simply press one switch, which does seem to fix it, happy days for new owner, now do you regret selling? If one button press seems to sort things you'd be mad to then spend £5k on someone else's problems another second hand car?

I also say leave the a.c. button on.
It doesn't stop the heater working at all it just makes the cold air....colder.
When it's turned to hot it is still hot.
 
The only time it could be an issue is winter , if ambient temp is below 3? Degrees the a.c. won't come on....but....the engine ecu may still raise idle revs and so stop mil comming on.

The MOT is due soon and with the engine light on and in limp its an instant failure, speaking to the tester the other day (had to get my car MOTd) he said they (him) always turns the AC off for the emissions test, so therefore, as soon as he does the cars failed. Also the cars valued at around £4.5k so getting 1.5k for it would be a disaster.
Also, she starts Uni is September, so needs a reliable car as she'll be commuting each day. At the moment she won't drive it as its so unreliable, so it has to go, I'll be getting her a practically new car for peace of mind.
 
So. Update.
It's been in a auto electronic specialist for 10 weeks+.
They have done multiple diagnostics on the car, have cloned the ECU, sent away both the BCM and ABS modules for testing, had most of the loom apart under the bonnet and behind the dash, have performed literally 100s of continuity tests across multiple circuits, have individually bench tested parts that may have been suspected, and involved multiple specialist testing companies to check resistances, parameters etc.

They can't find a single thing wrong, yet the problem still persists, aircon off = limp, aircon on, runs fine... ffs.
